Warehouse & Distribution Casters

Start by calculating the maximum loaded weight of the cart, then divide by the number of casters and apply a safety factor of at least 25 percent. For a cart loaded to 2,000 lbs on four casters, each caster should be rated for at least 625 lbs. In warehouse environments with dock plate transitions and uneven floors, a 30-40 percent safety factor is recommended because dynamic loading during rolling significantly exceeds static weight.

Polyurethane wheels are the best all-around choice for sealed or polished concrete warehouse floors. They protect the floor surface, resist flat-spotting under static loads, and provide low rolling resistance for ergonomic cart movement. For rough or unsealed concrete, larger-diameter phenolic or nylon wheels handle the abrasion better. Avoid soft rubber on warehouse floors—it wears too quickly under heavy loads and high cycle counts.

Kingpinless casters are strongly recommended for heavy-duty warehouse applications above 1,000 lbs per caster. The kingpin is the most common failure point on standard casters—it takes the full shear load every time the caster swivels. Kingpinless designs distribute that load across a hardened raceway, dramatically extending service life on heavy platform trucks, industrial carts, and die-handling equipment.

Dock plate transitions create repeated impact loading that accelerates caster failure. Use casters with at least a 5-inch wheel diameter to bridge the gap more smoothly, and select wheels with some shock absorption—polyurethane on iron core is a strong choice. Ensure the caster's load rating accounts for the dynamic impact force at the dock edge, which can be two to three times the static load.
