Frequently Asked Questions About Heavy Duty Casters

Heavy-duty casters are rated above 750 lbs per caster and are built with thicker steel housings, larger diameter axles, heavier-gauge raceways, and reinforced welds. Many heavy-duty models use kingpinless construction, which distributes load through the entire raceway instead of concentrating stress on a single bolt. The materials, heat treatments, and manufacturing tolerances are all upgraded for sustained high-load performance.

Kingpinless casters eliminate the traditional kingpin bolt that connects the swivel fork to the top plate. Under extreme loads, the kingpin is the first point of failure -- it bends, loosens, or shears. Kingpinless raceways spread the load across a larger surface area, dramatically increasing service life and eliminating the primary failure mode. They are the standard for loads above 2,000 lbs per caster.

Cast iron offers maximum load capacity at the lowest cost and is ideal for flat, smooth industrial floors. Polyurethane-on-iron provides high capacity with excellent floor protection and quieter operation. Forged steel handles extreme loads and impacts. Phenolic wheels are an economical option for heavy loads in dry environments, but they are not suitable for wet or moist conditions. Match the wheel material to your floor surface, moisture level, and noise requirements.

Standard polyurethane treads handle temperatures up to approximately 160 degrees F. Phenolic wheels tolerate intermittent heat up to 250 degrees F. Cast iron and forged steel wheels operate in temperatures exceeding 800 degrees F and are used in foundries, heat-treat facilities, and oven applications. High-temperature grease in the bearings is also necessary for sustained heat exposure.

Kingpinless designs eliminate the traditional kingpin bolt -- the number one cause of caster failure in high-load applications. Wheel materials at this level include forged steel, cast iron, polyurethane-on-iron, and high-temperature phenolic, each selected based on load, floor conditions, and environmental factors like heat exposure.

Selecting a heavy-duty caster requires careful load calculation. Divide the total load (equipment weight plus maximum payload) by the number of casters, then apply a minimum 30% safety factor. For shock-loaded or impact-loaded applications -- such as die carts, mold carriers, or heavy press tooling -- increase the safety factor to 50% or more.
