Start by calculating the maximum loaded weight of the cart, then divide by the number of casters and apply a safety factor of at least 25 percent. For a cart loaded to 2,000 lbs on four casters, each caster should be rated for at least 625 lbs. Polyurethane wheels are the best all-around choice for sealed or polished concrete warehouse floors. They protect the floor surface, resist flat-spotting under static loads, and provide low rolling resistance for ergonomic cart movement. For rough or unsealed concrete, larger-diameter phenolic or nylon wheels handle the abrasion better. Avoid soft rubber on warehouse floors—it wears too quickly under heavy loads and high cycle counts.

Ensure the caster's load rating accounts for the dynamic impact force at the dock edge, which can be two to three times the static load.
